RV Solar Circuit Breakers: Avoiding a Common High-Current Mistake

High-current battery and inverter circuits deserve the same attention as solar panels and battery capacity. In this JHC Solar video, John shows a burnt rotary switch found during an RV rally and discusses replacing that type of device with a properly selected DC circuit breaker that can also serve as a disconnect.

What does an RV battery disconnect do?

An RV battery disconnect is a serviceable way to isolate the battery bank from selected equipment. It can make maintenance and emergency shutdown easier, but it does not automatically provide overcurrent protection.

A circuit breaker is designed to open a circuit when current exceeds its rating under defined conditions. Some DC breakers can also be operated as disconnects when the manufacturer permits that use. The correct device depends on the system design.

Why DC ratings matter

Direct-current systems can sustain an electrical arc differently from alternating-current systems. A switch, fuse or breaker should be rated for the system's DC voltage, expected current and available fault current. An AC-only device should not be assumed safe for a battery circuit.

The 400-amp breaker shown in the JHC Solar video is an example from a particular installation discussion—not a universal recommendation. Breaker size must be coordinated with conductor ampacity, equipment instructions and the maximum current expected in that specific circuit.

Circuit protection and cable size are one decision

Overcurrent protection is intended in part to protect conductors from overheating. Increasing breaker size without evaluating cable size can leave wiring exposed to more current than it can safely carry.

An RV high-current design should account for:

  • the continuous and surge demand of the inverter
  • system voltage and battery configuration
  • conductor material, gauge, insulation and length
  • terminal and busbar ratings
  • fuse or breaker interrupt rating
  • temperature and installation conditions
  • manufacturer instructions for connected equipment

Voltage drop also matters. A cable can be protected from overheating and still be too small to deliver acceptable voltage at the equipment.

Warning signs that deserve inspection

Discoloration, melted plastic, a hot electrical smell, loose terminals, nuisance tripping or equipment that resets under load can indicate a problem. Turn the system off safely and have the circuit evaluated before continuing normal use.

Do not tighten, replace or upsize high-current components while the system is energized. RV battery banks can deliver substantial fault current even when the solar panels are not producing power.

Frequently asked questions

Can a circuit breaker be used as an RV battery disconnect?

Some DC-rated breakers are listed or designed for switching duty, but not every breaker should be used that way. Follow the device manufacturer's instructions and the electrical design for the RV.

Is a 400-amp breaker right for every RV inverter?

No. The video shows a specific breaker example. The correct rating depends on system voltage, inverter specifications, conductor ampacity and expected current.

Should the battery cable be fused near the battery?

Protection location is a system-design decision, but battery conductors are commonly protected close to the energy source to limit the length of unprotected cable. Exact placement should follow applicable instructions and safe installation practice.

What causes an RV battery switch to burn?

Possible causes include a device that is not appropriately rated, excessive current, a loose or high-resistance connection, heat buildup or installation damage. The failed component and surrounding circuit should be inspected rather than replacing the switch without diagnosing the cause.
